Tool wear, clearance changes, or poor cutoff conditions can increase burr height and change edge quality.

Burr direction and edge condition may affect assembly, electrical contact, overmolding, mating surfaces, automated handling, and operator safety.

Hole location, bend angle, form height, flatness, coplanarity, part length, and contact position may drift because of die wear, setup changes, material variation, plating, or measurement differences.

A part may meet individual print dimensions but still create interference, loose retention, uneven seating, difficult insertion, or inconsistent engagement in the finished assembly.

Clips, contacts, terminals, and retainers can lose preload, take a set, or produce different contact force from lot to lot.

Finish thickness, coverage, adhesion, solderability, corrosion resistance, wear, or post-plate handling can change final dimensions, contact performance, and assembly fit.

Suppliers, customers, and operators may report different results when datums, fixtures, methods, or acceptance criteria are unclear or do not reflect actual part function.

We document where the issue appears, when it started, how often it occurs, and whether it affects inspection, assembly, electrical performance, or customer use.

Good and bad samples are compared against older production, recent material lots, plating batches, tool maintenance, setup changes, and packaging revisions.

The drawing and inspection method are reviewed to determine whether the measured characteristics truly control fit and function.

The evidence may point toward tooling wear, material variation, plating, gaging, secondary operations, handling, or the mating assembly.

The next step may include:

• Die repair or sharpening

• Material or temper review

• Burr-direction or cutoff correction

• Plating or masking adjustment

• New gaging or functional inspection

• Packaging or handling changes

• Drawing or tolerance clarification

• Tooling transfer or second-source qualification

The goal is to address the cause, not repeatedly sort the symptom.
